Tata Steel Accelerates Artificial Intelligence and Connected Workforce Systems to Transform Industrial Safety

Tata Steel is aggressively scaling up artificial intelligence, computer vision, and connected workforce platforms to shift industrial safety from reactive post-incident investigations to real-time accident prevention. According to Rajiv Mangal, Vice President for Safety, Health, and Sustainability at Tata Steel, the global steel major currently utilizes more than 10,000 CCTV cameras equipped with AI-enabled surveillance across its operations to monitor for unsafe acts and instantly alert supervisors.

Over the past fifteen years, Tata Steel has achieved a 38 percent reduction in its lost time injury frequency rate across the group, according to company statements.

Instead of relying on human operators to scan endless walls of monitors, AI models scan video feeds autonomously. When a worker bypasses a safety harness protocol, steps into an unauthorized zone, or breaches a restricted heavy-machinery perimeter, the system generates immediate alerts for floor supervisors. This automated workflow drastically shortens the response window between hazard identification and corrective action.

Deploying Connected Workforce Platforms and Smart Logistics

Beyond stationary cameras, Tata Steel is rolling out its Connected Workforce platform nationwide. The initiative relies on AI-enabled gate passes and physical beacons installed throughout manufacturing plants to track personnel movement in real time.

Logistics operations present another massive safety challenge, with roughly 8,000 to 10,000 trucks and trailers carrying raw materials and finished goods crossing plant gates daily. To manage vehicle-related risks, Tata Steel has introduced driver-fatigue monitoring systems. These in-cab cameras track head movements and mobile phone usage, triggering immediate audio-visual warnings. Additional sensor technologies monitor vehicle clearance to prevent trucks from striking overhead electrical cables.

Furthermore, the company is expanding its Integrated Remote Operation Centres, known as iRoCs. These hubs consolidate CCTV feeds, machinery telemetry, and environmental data onto massive digital display walls. By allowing operators to monitor and control hazardous tasks from secure, climate-controlled environments, Tata Steel reduces direct human exposure to high-noise, high-heat workplaces. Company officials note that this reduction in physical exposure also serves to attract younger demographics into heavy industry.

A Multi-Faceted Wellness and Leadership Blueprint

Tata Steel integrates its operational safety metrics directly into enterprise risk management frameworks, subjecting them to regular review by board-level committees including the Safety, Health & Environment Committee and the Risk Management Committee. Mangal emphasized that safety governance must be owned by the entire leadership team rather than delegated solely to dedicated safety departments.

This rigor extends fully to the contractor workforce. Contract workers must complete mandatory inductions, competency assessments, role-specific training, and ongoing performance monitoring under the corporate Zero Harm philosophy. To institutionalize these standards, the company has invested in two dedicated safety leadership development centres, benchmarking its internal benchmarks against global industrial peers.

Looking ahead, Tata Steel plans to broaden its employee well-being agenda beyond physical mechanics. The corporate wellness framework now covers a five-pillar model addressing physical, emotional, occupational, social, and financial health, tackling issues ranging from chronic heat stress and fatigue to mental health support.

Looking Toward 2035 and Beyond

As heavy industry evolves toward complete digital integration, Tata Steel expects AI-powered hazard prediction, digital twins, autonomous inspection drones, and wearable sensors to become standard across the global sector by 2035. As a participant in the safety committee of the World Steel Association, the company continues to align its digital transformation roadmap with international decarbonization goals, maintaining parallel commitments toward achieving net-zero emissions.
